Reclaiming Production Scrap

Every shape molding operation generates waste material: sprues, flash, rejected parts, and startup scrap. Rather than discarding this material, it can be crushed in a scrap recovery system and blended back into the production stream. The mixing unit is the equipment that makes this reclamation practical by combining crushed recycled EPS with virgin pre-expanded beads in a controlled, repeatable process before the blended material is fed to the shape molding machines.

Using recycled material reduces the amount of virgin raw material consumed per production cycle, lowering material costs and decreasing the overall waste output of the facility. In a well-managed operation, nearly all internal production scrap can be recovered and returned to the process.

Controlled Ratio Blending

The mixing unit receives crushed recycled EPS from the scrap recovery system and virgin pre-expanded beads from the curing silos. It combines these two material streams at a ratio set by the operator and controlled by the PLC. The blend ratio depends on the product being manufactured and its quality requirements.

Products with less demanding specifications for surface finish, mechanical strength, or density uniformity can tolerate higher percentages of recycled content. Products with strict quality requirements, such as food-grade packaging, consumer-visible surfaces, or structural construction elements, typically use lower recycled content or virgin-only material. The mixing unit provides the flexibility to adjust the ratio for each product recipe, and the PLC stores these settings so that the correct blend is applied automatically during production.

Integration With the Production Line

The mixing unit sits upstream of the central bead feeding system. Blended material from the mixer is delivered to the central feeder, which then distributes it to the shape molding machines through the feeding pipeline network. This arrangement means that all machines on the line receive the same blended material, ensuring consistent product properties across the entire production output.

On the input side, the mixer connects to the scrap recovery system (which supplies the crushed recycled material) and to the curing silo discharge (which supplies the virgin beads). The PLC coordinates the feed rates from both sources to maintain the target blend ratio continuously during production.

Cost and Quality Balance

The economic benefit of recycled material blending is straightforward: every kilogram of recycled scrap that displaces virgin raw material represents a direct material cost saving. In facilities with significant scrap generation, the mixing unit can pay for itself relatively quickly through reduced raw material purchasing.

The key consideration is maintaining product quality at the chosen blend ratio. Crushed recycled EPS has different characteristics from virgin pre-expanded beads: the particle size distribution is less uniform, the cell structure has been disrupted by crushing, and the bulk density may differ. At moderate blend ratios, these differences are absorbed into the finished product without noticeable quality impact. At higher ratios, the effects become more pronounced and must be evaluated against the product specifications.
